DC TIG: outputs DC current, suited to steel, stainless steel, copper, brass, titanium, and most non-aluminium metals. Cheaper, simpler, and lighter than AC/DC. Sufficient for the majority of fabrication work. AC/DC TIG: switches between DC (for non-aluminium) and AC (for aluminium and magnesium — the AC half-cycle breaks up the aluminium oxide layer that DC cannot penetrate). More expensive but essential if aluminium work is needed. Match the welder to the materials worked; for steel-only and stainless-only work, DC TIG is sufficient.

Both use DC output, but the arc-strike mechanism differs. Stick welding uses a consumable rod that is touched to the work to strike the arc; the rod is consumed and forms the filler. TIG welding uses a non-consumable tungsten electrode, with shielding gas (argon) protecting the weld pool, and a separately-fed filler rod (or no filler for fusion welds). TIG produces cleaner welds with finer control of weld-pool size and heat — preferred for thin material, stainless, and where appearance matters.

Match output to the material thickness. For thin steel and stainless (1-2mm): 50-100 amps. For medium plate (3-6mm): 100-180 amps. For thick plate (6-12mm): 180-250 amps. For heavy fabrication and aluminium (6mm+ aluminium needs much higher current than steel due to aluminium's high thermal conductivity): 250-320+ amps for aluminium. Pulse-mode TIG cycles the welding current rapidly between a high pulse current (for penetration) and a low background current (for arc maintenance and pool cooling) — typical pulse rates 0.5-200 Hz adjustable. Benefits: better control of weld-pool size on thin material (preventing burn-through), better heat-input control on heat-sensitive materials (stainless, exotic alloys), and improved weld appearance. Worth the additional cost on welders used for fine work, thin stainless, and food-grade stainless fabrication where weld appearance matters.
