Air Saw, Nibbler or Cut-Off Tool? Cut Rust Out Without Warping

Cutting rot from a sill or wing with the wrong air tool means wandering cuts, distorted panels or a stalled nibbler. Each cutter suits a different job, and the blade, punch or disc matters too.

PartsForMachines lists 40 products in its air saws, nibblers and cut-off tools range, from 75mm cut-off tools to body saws, shears and nibblers. Brands include Sealey, Chicago Pneumatic, Draper, PCL, Sykes Pickavant and SIP.

Cutting Out Rusty Panels: Air Saw, Nibbler, Shears or Cut-Off Tool?

Use a cut-off tool for fast straight cuts and tight spots, a nibbler for curves and holes, shears for long straight lines and a body saw for cutting panels out in place. Nibblers such as the CP835 and shears such as the 84130 are made to cut sheet with minimal distortion.

Body saws such as the SA342 are made for panels, exhausts, sills and chassis members. For rear axle tubes, exhaust brackets and door sills in tight spots, a long-reach tool such as the SA2501 long-reach cut-off tool gets the disc where a standard body cannot. It runs at 20,000rpm on a 75 x 2 x 10mm disc.

How Thick Can an Air Nibbler, Saw or Cut-Off Tool Really Cut?

Less than many people expect: every nibbler, shear and body saw in our range that carries a rating is rated for steel no thicker than 1.2 to 2mm, depending on the tool. Aluminium ratings are often a little higher, up to 3mm on the SA348 slim-body saw.

The T022550 CP835 air nibbler, for example, handles steel to 1.6mm and aluminium to 2.5mm, while the SA28 nibbler stops at 1.5mm steel. For thicker plate, angle iron or seized suspension parts, these sheet-metal tools are out of their depth: use a cut-off tool or a bandsaw, and compare the rating with your metal before you buy.

Which Air Saw Blade: How Many Teeth, and Will Generic Blades Fit?

Choose the tooth count by thickness: keep at least three teeth in the metal at once, so thin panel steel needs a finer blade than heavier sections. Blades for the SA34 reciprocating air saw come in 14, 24 and 32tpi packs of five, and the same blades suit the SA348.

Some air saws, such as the CP7900 and APT650, take universal reciprocating blades, while Sealey describes its HSS SA34/B14 blades as suitable for other leading makes too. Check the shank and fixing too: compare the new blade with your old one, or send our team a photo of it before ordering.

Nibbler Stalling or Tearing the Edge: Worn Punch and Die, or the Air?

Check the punch and die first, because they are the parts that wear, then check the air supply. On the SA28 air nibbler both rotate through 360°, which helps access and makes the consumables last longer. Replacement sets (SA28PDKV2) are sold separately, so a worn set can be swapped without buying a new tool.

Most of these tools run at 90psi through a 1/4in BSP inlet and a 3/8in (10mm) hose. Air use varies widely: the APT660 nibbler needs 3.5cfm, for example, but the 70835 needs 9.8cfm, so check your compressor can keep up.

What Should I Check Before I Buy?

  • the metal and its thickness, against the tool’s steel and aluminium rating
  • the shape of the cut: straight lines (shears, cut-off tool) or curves and holes (nibbler)
  • consumables: blade tooth count and fixing, 75mm disc size, punch and die part numbers
  • air supply: 90psi at the tool, the inlet thread, hose bore and the tool’s cfm
  • access and comfort: long reach or slim body, guard and exhaust position, vibration figure

Frequently Asked Questions

Which cutting disc fits a 75mm air cut-off tool?

On the GSA25 and similar 75mm models it is a 75 x 2 x 10mm disc, sold singly as PTC/3C or in fives as PTC/3C5. Make sure the speed marked on the disc is at least the tool’s free speed, and keep the guard fitted.

Air shears or a nibbler for long straight cuts?

Shears. The SA56 pistol air shears make straight cuts in steel sheet up to 1.2mm. A nibbler earns its place on curves, tight circles and clean holes.

Can an air body saw cut curves?

Yes, within limits. The 70833 air body saw makes both straight and scroll cuts in mild steel up to 1.2mm. Its adjustable guard sets the depth of cut, which helps when something sits behind the panel.

Can I reach inside a wheel arch or under a car?

Choose a slim or long tool. The SA2501 has an extended reach, the 90297000 mini angle cutter takes 50mm discs for confined areas, and the SA348 saw has a slim body weighing just 0.425kg.

Can a nibbler cut in different directions without turning the tool?

Often, yes. The CP835 has four cutting positions and the 70835 has an adjustable die for varied cutting directions.

Does an air saw come with blades?

Many do. The SA342 and SA348 come with a starter pack of blades, and the 70833 comes with 18T and 24T blades. Order spare packs in the tooth counts that suit the metal you cut most.

How much vibration is too much?

Figures vary widely, from 0.8 m/s² on the GSA25 to almost 28 m/s² on the SA34 saw. EU rules, for example, set a daily action value of 2.5 m/s² and a limit of 5 m/s², so use high-vibration tools in short bursts.

Can I replace just the punch or just the die?

On some nibblers, yes. The SA649, for example, takes punch SA649.41 and die SA649.43 as separate parts. Check the consumables list for your own nibbler before ordering.

Will these tools cut plastic or rubber?

Some will. The GSA25 cut-off tool is made for metal, plastic and other materials, and the CP7900 air saw cuts sheet metal, plastic and rubber. Check the material list for the tool you choose.
