Straight die grinders give the most versatile general-purpose grip — used for the majority of fabrication, weld preparation, and engineering work. The body sits in line with the work and the operator's hand is naturally positioned for steady control. Angle-head (90-degree) die grinders put the burr at right angles to the body — used in confined spaces, port-and-polish work in cylinder heads and ducts, and any job where reach into a corner matters more than direct in-line control. Most workshops have at least one of each.

1/4-inch (6mm) is the workshop standard for general-purpose burrs, mounted points, sanding rolls, and the majority of die-grinder consumables. 1/8-inch (3mm) is for fine-detail work — small mounted points, jewellery-style tools, and precision finishing. For most fabrication and engineering work, a 1/4-inch grinder covers everything. Add a 1/8-inch unit if you do regular fine-detail work. Some die grinders accept a reduction collet to take 1/8-inch tools in a 1/4-inch grinder, but the air consumption and RPM may not match optimally.

Match the compressor's free-air-delivery (FAD) at 90 PSI to the die grinder's rated air consumption, with at least 25-30% margin for duty cycle and air-system losses. A typical 1/4-inch general-purpose die grinder consumes 4-6 CFM continuously; size the compressor to 5-8 CFM minimum. For continuous fabrication use (where the grinder runs for several minutes at a time), prefer belt-drive compressors with 70-80% duty rating — direct-drive units short-cycle on continuous heavy use. Three common causes: (1) the air supply line is too small in diameter — for 1/4-inch and 3/8-inch die grinders, use 3/8-inch ID hose minimum, with 1/2-inch ID for runs over 10 metres; smaller hose chokes the airflow even at correct pressure. (2) The in-line oiler or filter-regulator is restricting flow — check the regulator is set to at least 90 PSI at the tool inlet.
